this is a simple process.

i began by making a plaster mold.

i built a wood box around a 1/2" thick piece of plywood,
then i filled it with plaster and let it set up.

once i removed the wood, i had a nice consistent cavity.

i let the plaster set up over night.

then

by soaking the plaster mold in water,
you create a resist for the wax.

with your wax melted...

dry the surface of your mold.
( water drops on the surface will cause uneven surface in the wax )

pour into you mold.
( you can create thinner sheets by only filling the mold part way )

give the wax some time to cool.
( the color will begin to change as it cools )

by running the mold and the cool wax under water,

the sheet will float away from the plaster mold.

there it is...

smooth 1/2" thick sheet of wax.

the mold can be used over and over,
and you can create your own wax sheets.

cast on...

Hello irontwig,

Great thread and great idea. Do you then cut up the sheet to do lost wax casting? Or do you carve on the wax to make your pattern you want to cast?

my idea is actually to cast aluminum to match steel work.

there are many unknowns at this point so i am using some

curves that i fabricated out of 1/4" hot rolled steel stock.

( i plan to make more elaborate steel work if my idea works.)

the brown wax sheet is easy to cut.

by placing it under the steel and scribing a line.

i cut and carved the shapes i want to cast.

( a low temp. soldering iron is a must also)

once the wax work is done.

( you can polish the surface of the wax with
mineral spirits and get a very smooth surface)

then the pieces are gated and will be invested.

( this is where the soldering iron is needed)

i thought i did some more work on this topic,

but i don't see it posted.

i will try again...

once the wax and the gating are done.

( be sure the wax is well attached to a scrap wood )

if not the wax will float when you go to invest it!

build a wire cage around your piece and staple it to the wood.

the space formed around the piece should be nice and even.

your goal is to create a strong water tight

cylinder around the wax.

i use heavy roofing paper to form a sleeve around the wire mesh.

( get some cheap tape, the blue was all i had)

next i wrap the cylinder in industrial stretch wrap.

you now are ready to mix some plaster and finish

your water tight cylinder.
